When selecting a core make sure there is enough headroom left for a fastener. I don't know what else has to live in that box and how sensitive it is but if it's analog I'd lean towards forward conversion so you don't need an air gap.

Supplying 100VDC to my app simplifies it's internal design. It's a 'great here...sucks there (non-standard external supply)'.. kinda situation. I might redesign the whole gizmo for lower voltages if 100VDC is a pita.

OTOH don't be too afraid of it. I have designed or redesigned many apps where mains entered directly into the housing. Come to think of it I don't remember wall wart designs, it's usually either battery operated or direct mains. $20k-30k in testing costs gets you through the notified body testing if the design is right and you don't need a 2nd round.
Equipment that is a tad more professional has a mains input. For example, the SMC firewall/router here at the office. I don't know the quantities in your case but from a cost point of view it might make more sense to take 120VAC or maybe even 90VAC-264VAC in and 100V or whatever you need out in one fell swoop, right in the unit. Besides saving the wall wart costs it also frees you from worries about the manufacturer of that wall wart. Rememember the Dell power supply recall?
What bugs me is I can't think of a single consumer product that has an external power supply in excess of 48V????

For the reasons already mentioned. Too much hassle for the approval. And still there would be the chance that one fine day a consumer does something really stupid, someone gets hurt and the litigants stiff the manufacturer.
Check out the fluorescent desk lamps at Ikea- I think some of them have an electronic ballast in the plug. They are direct wired to the ballast, but the HV supply *is* external and *is* > 48V.

The metal frame beds are pretty nice. One big lab cabinet here is from them. Not that great in quality but I gave it a coat of good lacquer and so far it held up. Same for the equipment rack because I can adjust shelf heights. I'd never equip living space that way though, I just don't like the styles they sell.
