As little as possible! Shiny plastic (aluminum or metal flashed?) would work. Stamped metal would be fine. I just need to bend the light 90 degrees for the sensor!
Looked in to that. I only have about 4mm of clearance in there, and most right angle connectors are bigger than that. This part is small! And my box is pretty tight! A daughter board with connector is going to cost a lot more than a little piece of shiny metal or plastic... I hope!
It would probably be ok. But so far I haven't seen any under 0.008" in diameter. Can be shaved with a scalpel but that isn't very desirable later in production.
Foil? Might be able to get some thin rolled stock, punched into perfect rings.
There's amorphous too: when Hitachi Metals Group (HMG) started making amorphous magnetic iron alloys, they made amorphous brazing alloys as well (nickel-boron and such). That'll be single thou thickness or thereabouts.
Anecdote: we were showing the local Vacuumschmeltze rep around the shop. Process manager came by, introductions, and he recognized the name, having used "vacuumschmeltzen" (phonetic) products years ago. I don't think they make the stuff anymore -- just transformer cores, but I think HMG still does?
BTW, how does biocompatibility affect this? Coated with plastic or something? I would guess cadmium-bearing alloys are out, anyway (not that they have any advantage for SS, as far as I know), but, it's not like it needs to be e-beam welded, I take it?

We might weld it, not sure yet. But we won't be able to do that outselves and we do not have mdetech approved facilities for it. Hence my post about who might do this as a provider.
Biocompatibility is important, and also sterilization validation. For that you have to proof EtO outgassing performance and that there are no harmful residue components or gasses.
